Looks good how it is.
If you go for a bigger fmic then yeah go for it. I think it looks good either way.
And looks beautiful over all.

But I am still curious about what is going on here.

On the other thing, that is my secondary air intake - I have had two feeders into the custom CAI box. I had to remove it recently as I added a larger drain can for my breather system, and they sit in the same area behind the IC piping.

Looks GREAT the way it is...perhaps a bit odd in the over-sized opening you photo-shopped. Plus as you said, I'd think long and hard before cutting that bumper bar in half.

Pretty sure you are right there. IMO it looks super clean the way you modded it the first time, I wouldn't change a thing.

Looks good either way, but if airflow is the main objective...go bigger :)

You would probably need to remove 3 sides of the aluminum bumper support, but you may be able to leave the 4th (top) side. That would at least hold everything together, and maybe give some (very little) impact protection.

I have the same intercooler as your old one (28x8x3.5), and the opening in my modified bumper comes right to the top edge of the intercooler. I still have 3" of my bumper support left. So cutting that 3" off and only leaving the top edge would put you where you need to be for the 3" taller intercooler.

It's 4" taller... I feel that this is primarily a cosmetic mod - I've tried running with no bumper at all, and it made no difference to IAT's. Probably if the opening is reasonably scaled for the IC, it won't have that much impact to temps.

I've found a source for 160ºF Thermostats - that will have more impact, I'm sure :D I do have to check what ME4.4 sees as normal operating temp, though - don't want it to run rich because it sees the temp as below normal...

If you were going to do it, how much material could you save from the bumper support? Perhaps with enough material left it could be built up to withstand impact again.

If it's only cosmetic, I'd leave it the way it is. For me the whole plastic welding thing was kind of a PITA anyway....

Well what people do around here they actually cut oval holes through the bumper and bumper cover. It actually looks pretty good and can be made to look clean. similar to what the older gtr's have on the bumper but not square, oval and i actually think it would look good on your Volvo.

I've seen old Swedish Rally Volvo's with bumpers like that - not really my cup of tea. Still, I'd be curious to see what a newer car looked like with a swiss cheese bumper. I doubt I would want it myself, though.

I like the PS of the larger opening but if i was rocking an intercooler that large I wouldn't run the grill in it. If your still trying to keep the oem+ look keep it how it is, if you wanna show off a bit make it bigger. Either way you'll probably make it look super clean as all your projects.

stock grille is now sandwiched between a cropped upper & lower grille section. Required 3 grilles in total, as each added section needs the middle ridge for proper height
