Thanks. I'll probably take it to Michigan Turbo and just have them do it. For $500 they'll completely rebuild it and warranty it, plus they're in town here and reputable. http://www.michiganturbo.com/

Another engine question since I'll probably start working on this soon. I think because it has 200k miles on it I'm going to find a used engine. The B5234 blocks and heads are all the same right? Mine is a B5234T8, but they have a B5234T3 which is the 1999-2002 T5 engine... correct? (99 to 02 has the same cams I think) And these are the ones that are basically identical to the R engine, except I'd use my turbo and intake manifold right?

I have read that if I got a B5234T3 engine (as opposed the R's 5234T8) I'd need to grind down the engine block where my bevel gear bolts; anyone know if this is true?

Mainly just looking for the cheapest option here and if that T3 engine will work, I found one with 118k miles for $500. I could put a new timing belt / water pump / etc. on that, rebuild my turbo and be good to go.

Yup, the B5234Tx (81mm) blocks are all the same.  There are some variations in the cylinder heads as volvo integrated solid lifters and 6mm valve stems from 00-02, but none of that will affect how everything fits together.  The only differences come into play in terms of turbocharger+injector size.  Just note that the stock motor from a 2000 R is actually a B5244T2 because it used an 83mm bore block with 8.5/1 pistons for use with the 19T.

I remember Boxpin posting about that with a block swap he did in an XC, but I've never seen or heard of anyone else dealing with this.

That T3 block sounds like a good deal if it comes with the head and is in good shape (compression, leakdown, etc).  I'd say that even if you did have to grind the T3 block a bit, the engine casting is aluminum and is quite easy to take down with an angle grinder and a 40 grit flap wheel.

I rebuilt my 18T using a Gpopshop kit, it's not difficult to do, but maintaining alignment while torquing it down is a bit of a chore.

If you want detailed instructions, I highly recommend this guide.

Awesome guide, thanks!!!
